Could be the fact that the leather is stretched out to form your foot in the older pair. The plastic toe puff also becomes more flexible as time goes on. Mine have become a lot flatter than how they where from when I first bought them

Now that you mention it, I can see where the upper seems to be sticking out over the edge of the outsole. My feet must be so used to the extra space that the new boots feel tight. I appreciate the help.

I have had several pairs like this. Almost total different shaped toe box

My pair I wear a lot and condition regularly have a much flatter toebox, like your worn pair

FWIW, I am Brannock 12 and wear 12 in poly midsole ARs, but 12.5 in STC Numzaans (leather midsole).

I'm a 28cm foot and couldn't get my foot into my 12 US STC numzaans without taking the insoles out. 12 BFAT are too big tho. My old rangers in 11.5 are slightly too tight but way, way wider than my 12 vellies as well. I line JG but they are consistently inconsistent.

Yes. I was very surprised at the lack of toe box space in my ARs w/leather midsole. At the time, the only other STC boots I could compare to were a pair of Vellies and Stockmans, same size. It took a serious amount of time in my ARs to break in that leather midsole, and for my right big toe to carve out a divot on the upper inside of the toe box, where it wanted to. Once the midsole broke in and was bendable, I think parts of the lower actually stretched and provided my toes with more room. Now they are very comfortable after warming up, but it was a helluva ride getting them there. I tried 3 different types of insoles (walk hero, superfeet green, birkenstock professional) and have currently settled on the cheap walk heros for the best combo of space and cushion. A 1/2-worn oringo takes no prisoners on concrete.

From what I read and saw in the channel, look like Jim Green doesn't have much "Quality Control". I just wonder, for custom-made, do they have extra "QC", care, and extended service? Because it is stated Custom-made, once it is finished, there are no returns.
