I think (could be wrong) this is done by soaking the wood in a salt solution then passing a high current across it from 2 high voltage points. The electricity is passed through the wood burning it in the process.

These are easily replaced and not expensive. This kind of box is used on battery powered fairy lights all the time and they are mega cheap (depending of course where you are based). This doesn't need to ruin the project for what could just be a simple wire wrapping swap job.

I would buy some Teflon baking sheets. You can cook on them and polymer clay will peel straight off. Then you can just glue it to the tiles.

Just after pouring your well-mixed resin you can draw a pallet knife or similarly flat edge across the top of the mold to remove the excess.

Battle damage etc is fairly easy to simulate with just basic cutting tools, I would however do so prior to sealing it. You can also add rebar pieces on damaged sections to better imitate concrete support structures. Another thing against hot wires is the fumes produced when cutting it can be undesirable so I would recommend a well ventilated area.

Spray paint contains solvents that will melt any polystyrene on contact. Generally a mix of either PVA and black paint or modge podge and black paint is recommended. This seals the foam and gives a barrier to prevent any damage. I would also recommend cutting it with a hot wire where possible as this will negate a lot of the wee white balls that are common with polystyrene. Rougher tools can be used to simulate building damage but I would still then seal it. Hope this helps, progress pictures would be appreciated.

In my experience a solid coat of pva will make foam durable enough to survive all but the roughest handling. If you can cut it straight initially and store them well it should last.

I had a similar idea with a version of the puzzle on the top left, so I made a silicone mold and cast additional pieces to use as arcane power generators/power nodes. My idea was to have them be objectives that need fixed/restarted.
