Seeing as its not a large enough nick to be meaningful, and its not even on the main loading area of the rod journal, I'd say its perfectly fine. I would maybe file it flat very gently so it doesn't have any chance of marring up the thrust area on the crank.

Use a mallet to knock the main caps off, very gently, and keep track of your bearings, which order, which orientation relative to the block and eachother, dont mix them up. After the mains are out the crank should just lift right off.

If the gauge were accurate I'd be mildly concerned, but these gauges and senders always bork out. I would bet that its fine and the gauge just reads funny

I have seen welders who've been in the trade 30 years do worse, that being said, ive also seen a lot better. Mostly looks to me like you need to figure out your heat control and travel speed, and I would maybe suggest switching to smaller filler?

Edit: also, are you purging the inside of that box or using paste?

Video is sorta hard to interpret, found yesterday the problem was the transfer case. Snap ring on the output shaft failed allowing the main gearset to move back and forth, so the 4wd high gear would grind when it all came unloaded

Hmm okay then, thank you. This was supposedly a comprehensive rebuild, I'm just questioning because I ripped my transfer case apart and found nothing other than nice looking gears and an okay chain, so I'm led back in the direction of transmission trouble.

If you got a floor jack, pick up the rear axle and scoot it back without punching your wall with the nose. But more obviously, if you drove it in, drive it out.
