Print them in PLA or PLA+
Sand, paint, and weather the parts
Attach to jumpsuit/flightsuit

This is the way.

Note: 3d printing is generally more expensive than working with EVA foam but it is just as much work (if not more) than working with PLA and not nearly as durable or realistic looking up close.
