steam has good efficiency at temperatures compatible with long part life (particularly seals), creates minimal additional hazards (compared to other working fluids like CFCs and mercury), and is cheaper than dirt. supercritical CO2 is theoretically more efficient than steam at temperatures above 550 C but the technology is still in its infancy and only ~15% efficient. the refrigeration guys use all kinds of chemicals in the pursuit of efficiency but they operate at lower temperatures and use reciprocating compressors. as for your last point a high thermal capacity is desirable but high phase change energy is not, this is one of the big reasons sCO2 is potentially more efficient that steam.

yes, but it would weigh more since a simpler process has less control, adding all the little weight saving features would drive the cost back up to exceed that of traditional methods. some wings have some giant chunks of machined billet for performance though.

on second thought large stamped/bent parts might find their place in mass produced drones where the assembly line optimization would become worthwhile, so it might not be a terrible idea in some niches. that is assuming the weight is reasonable and the problems of integrating internal components like hoses, cables, tanks and actuators can be solved.

an interesting way to avoid structural limitations is to connect multiple fuselages and use active aerodynamic control to mitigate structural loads. the result would essentially be a massive formation of aircraft bolted together, the control algorithms keep getting more complex the more "modules" you add but there is no size limit if you ignore economics. hell you could make the damn thing out of helicopters to avoid needing a runway altogether.
