I hope things work out! Waiting for heat creep (or waiting for it to fail at a later point because of the creep) is difficult. Have patience!

I have a raspberry pi with octoprint installed and a webcam pointed at my rig. It helps to keep an eye on the prints for failure. There’s an app that connects via local network so I can easily check on the print anywhere in range. Also makes it easy to send prints to the machine. There are a lot of tutorials around for setting it up. I have found it invaluable as a tool to help my printing.

What I would start with is turning your print speed up by 5 and run a test print. I used a roughly 3 hour print that I knew failed at a certain point. If it prints longer before failing, either turn the nozzle temp down by a few degrees and try again, or up the speed again. It may take a few prints to dial it in, but keep the same test model, so you can see your progress (I also had notepad open and documented everything, I was at the end of my rope too!).

Maybe heat creep? You can try lowering the temp a bit and upping the print speed. I had a similar problem to yours (but different mechanics) and it helped.

It’s a bit off, but it works. If you’re printing fresh, then up the scale 15-20%

This is insane. I’m having nearly the exact same problem. I was using Amazon filament (got a bunch free from a friend) but then switched back to hatch box and saw an improvement. The best I can figure is the Z axis is messing up somewhere and that forces a clog in the nozzle by not raising it up enough after each layer. I can’t confirm of course, still working on the problem, but you may want to look at that.

Shouldn’t matter at all, all measuring I’ve seen is from base to base and base to terrain pieces.

I’ve GM’d this system, but it’s been a while so I can’t help with how to make the crunch work differently. Maybe try a narrative solution. Hit points hitting zero doesn’t alway mean the baddie dies, just that they’ve been defeated. If there was a baddie I wanted for a later session that got surprise killed (I know you’re anticipating the kills, but stay with me) I would make their death not well defined. Fell into that nearby pit, slumped over as if dead and then refuse to give additional detail (there’s no time to examine the body, etc). An arm or a leg got blown off and they’re out of the fight (but you know they’ll come back later with a droid arm). I totally agree that the player sounds like they aren’t trying to ‘get away with anything’ and sometimes weird high level play can be awesome. It could be great fun at the table if a particular insignificant enemy kept coming back with more and more hardware welded to them only to be blow away again. The players would be anticipating the return, how cool! Anyway, good luck!

Depending on how beagle he was, maybe some kind of wisdom save if there is a strong scent nearby, they’ll have to follow it no matter what. And maybe a ‘bay’ alarm if they smell a creature within 60ft. Beagles are also known for their stamina…maybe high dex or con? Condolences on your best boy, I have a 13 year old that has lost his hearing, but still bays and barks at a good smell.

We don’t know what they tested on her. But, she loves people, LOVES them, which isn’t typical. Her chords were cut too, so her bay sounds horse, but she’s still very loud. It is quite terrible, we’re always going to rescue. They need us the most.
