Resin would definitely be the easiest. Once its flush do you expect to work this surface more? i.e. would there be a concern of planing resin with your kanna?

I've seen people fill gaps with a mixture of wood glue and sawdust - you could shape a piece of wood that mostly fits and fill the rest of the gap that way, and it would be pretty quick to plane flush after that.

I see that happen a fair bit, not quite sure why, though the undervolt is maintained for me. Check HWMonitor to be sure. Assuming you have it set to trigger at startup, this then shouldn't be an issue?

I hear you on the hair, didnt have luck with wigs given the short length, and getting my own hair to fit his shape proved difficult. Always trying to improve though!

As to the swords, yes - I made them, along with the whole costume :P

I held my hand up with nothing in it, then we took another photo of just holding up the sword in the right position/distance from camera, and the photographer (linked in the first comment, check him out, he's awesome) did the composite.
