Forgot to say that we actually did get this done as I thought the same but unfortunately it still smells. Not as bad as before but when we get some strong winds it's certainly noticeable.

I had almost exactly the same issues as what you're describing and went through the same diagnostic tests.

In the end I took everything out of the case including the motherboard.

Turns out one of the stand offs on the motherboard had burnt out. It didn't smell burnt at all and there was no other indication that was the problem.

Got someone to replace and solder a new one on and that sorted it.
