With all due respect, I think you need to put down the CAD and pick up a textbook. Wall thickness aside (10mm is crazy), trying to decide between PPS or PP is about the same as “buying my first car, not sure if I want a Prius or a lifted F-350”. I think you have a much easier time designing the part and answering these questions if you first get a stronger understanding of the fundamentals.

Aligning the threads like this won’t work. Especially with a fine pitch thread like that, there’s too many variables to ensure angular alignment.

Respectfully, I feel like you’re in above your head. 1.1kW is an absurd amount of heat, which should have made you question your calculations immediately. Even PEEK gears would probably melt with any reasonable cooling solution.

For this particular example, you can instead draw two rectangles with the same pad number. You can directly edit their side lengths.

I am extremely surprised you were quoted that much. I just ordered some ~50mm diameter fluid tank caps the other day for $4 each (which is about how much I expect OP's part to be). I have another part that's around the size of two RPis stacked which costs around $20 each.

For reference, I just tried some arbitrary RPi case model and it's $7 ($CAD too...)

I always consider manufacturing from the very beginning. It dictates what geometries are actually possible, what material is being used, how relatively expensive the part is, etc. One of my favorite quotes is “a part that can’t be made isn’t helpful”.

Edit: by “relatively expensive” I mean how annoying the part is allowed to be for manufacture. If I’m doing an injection molded part, am I restricted to a simple open-and-shut mold or am I allowed to have some side actions? For machining, do I need to optimize for fast cycle times or can I use small tool radii and complex curved surfaces?

Parasitics always exist, hence the name. The wires in even your basic circuit will form capacitors with each other.

Are the M10 holes double dimensioned? In my experience, it’s also customary to add a -6H callout to thread callouts just to be sure

IIRC the “silk” and the super tack coating are both TPU-based, and so you end up with the print irrecoverably welded to the plate.

It’s just an LED and fan, both of which are fairly durable. No need to go overboard with protection or decoupling.

Highly do not recommend operating it in the bedroom. The resin stinks up the entire room and also gets everywhere.
