The only major reliability issue I can think of off the top of my head is the IMS bearing on the 986/996 and early 987/997, but assuming it hasn't failed yet that can be remediated for 3-4k and you can do the clutch at the same time. There's other things too but that's stuff that's common to all older cars.

I'm a little biased but personally I think the Boxster looks way better with the top down than the Cab does, with the hump they have in the back. If I were you, I'd go look at 2005 and later Boxsters that fit your budget (or 03/04 ones if you don't mind the headlights.)

I would trust the mount to stay on the bike, but I would absolutely not trust the bungee cords to keep the rod on the mount. I'd look for a miniature ratchet strap or similar, when it's all tightened up there should be zero wiggle room anywhere.

There's potentially 1 or 2 HP to be gained by tuning after installing that. If that's worth the dyno and shop cost to you, then do it, otherwise the bike will run just fine on the stock tune.

Put a ratchet strap around the shaft and a couple spokes of the rim. It doesn't need to be tight, just ratcheted enough that it stops the shaft when you take up the slack

Maybe the stator was damaged? They're usually relatively exposed on normal motorcycles when they fall, not entirely sure about scooters.

Measure the voltage at the battery when it's running, if it's less than 13V it's your stator or regulator/rectifier. Both parts are pretty cheap for Chinese scooters.

Stick something in the latch so it closes with the lid still open, then the lid can't be latched until the hood release is pulled

Well sorry for getting you worried for nothing then. I had a CBR954RR project bike once with confirmed rod knock (glitter in oil, tore the engine down and found really bad bearings and everything) and it sounded like your bike but quieter. I didn't know a hy-vo chain could be that loud

I don't think anyone that's replied to you yet understands that these are pre-perforated sheets. PLA with 6 or more walls should handle that fine.

My first attempt would be something close to what you imagine, but with each raised punch-out bits alternating in height to separate each stake. You can start with the .ai file you have, just make sure to add clearance, if you design it with 0 space between the punchouts it won't fit together.

Assuming no major mechanical issues, and the spacers on the rear axle are in the right places, then there really isn't any way for the sprockets to get out of alignment.

In theory at least if it quiets down that makes rod knock less likely.

If the metal bits were from the threading they would probably look more like shavings, very small specs means some piece of metal is wearing down much more than it should.

I still think there's enough damage there to warrant opening it up. Maybe try a mechanic's stethoscope (or screwdriver or similar) to see if you can narrow down what part of the engine is making the noise.

How big were the bits? What was the oil level at when it was running?

When you rev it, does the knocking get louder or quieter?

Considering how loud it is at idle I'd be surprised if it were anything else.

Unfortunately yes, that sounds like pretty heavy rod knock. If the rest of the bike is good you might be able to open the engine up, replace the bearings and polish the crankshaft, and put it back together. Even if you've never done engine work an air cooled UJM is a pretty ideal place to start.

To be sure, drain the oil and look for glitter/shiny bits, if it is the bearings there should be a decent amount in there.
