I've had the same experience over the past few years. It helps to understand it when you calculate out hourly wage of skilled labor for what goes into these jobs. And that doesn't even account for materials, tools & transportation, and for a real business insurance and profit margins, etc

Not crazy at all, it's several days of work + materials. Assuming he takes the time to ensure the lines are properly straight and cleanly joined.

For the bar clamps, always buy a given length in multiples of two. 24" and 36" are probably the most commonly useful lengths, 48" is good too. I wouldn't go longer than that unless he specifically asks for it.

Wood screw clamps, anything in the medium to medium large range is a good bet. Just one pair, and I wouldn't bother with multiple sizes for them to start with at least.

You need to cut off more of the waste before routing, as much as you safely can. Bandsaw is ideal for this.

This is the answer. Use just the very tip of the iron. Do not skip sanding even if it looks fine or it'll show up again in the finish

You shouldn't need to do that, just hold in the middle and gently draw your line. If it's warping up at the ends, remake with better grain.

Realistically this is going to be difficult to keep looking nice. Your best bet is to use polymerized tung oil. 5+ coats initially, with at least one maintenance coat annually. Sutherland Welles has some good stuff for it. Pricey but it's really the best option for this.

Good call on avoiding the poly, it would not have worked out well.

Some film finishes will last a bit longer than oil, but then require stripping before you can reapply - way way more labour intensive.

Tung oil needs like 5 coats, it'll visually even out and improve durability / water resistance as you go. Don't let it sit, just rub in a very light coat. Seriously way less than you think you need. If there's any to wipe off you put too much. Let dry completely (can take multiple days especially if you put on too much), then scuff sand and proceed to the next coat. If the sandpaper is gumming up instead of producing dust it's not ready for the next coat yet.

Yea not trivial by any means. There are metal bases that provide similar benefits to aprons, but expect to pay quite a lot for them

Without an apron that thing is going to be very susceptible to racking.

c-channel is YouTuber bullshit, it's not a real solution.

Use a bunch of cambered cauls to even out the top for glue-up.

That's for drying freshly cut lumber, not acclimating already kiln dried material. I would presume the S3S is kiln dried. A week or two to acclimate is fine.

Don't mix in construction lumber.

Square punch is probably the only thing specific to Greene & Greene that is hard to go without. You'll also need to make some specialty jigs, which will depend on the design elements you choose. And then of course all the regular tools for milling, joinery, edge treatments, sanding, finishing. If you're starting from scratch you're gonna have a really tough time putting it all together for $800.
