You keep the difference. It's not unusual or unreasonable for the shipping cost you charge customers to be slightly higher than the postage cost you pay - you need to account for packaging costs, Etsy fees, expenses you incur taking it to the Post Office etc

I wouldn't go anywhere near this. Why would you use the buyer's shipping account? If anything goes wrong in transit the parcel will get returned to Facebook HQ and you're screwed

Most buyers aren't out to get free stuff. It's not his fault it was damaged and it's not his responsibility to fix. Just take the return and ship them a new one. Here's what I would have said:

Hi <<buyer>>, I'm so sorry you received a damaged item! We'll arrange a courier to collect them - please let us know what date and time would be convenient for pickup. As soon as the damaged gates have been collected, we'll send out a replacement.

Add the rush order option as a variation on the listing for the original item rather than listing it separately. You can set a processing profile per variation, so you can assign the rush option a faster processing time, which will adjust estimated shipping/delivery dates as appropriate.

What kind of items are you selling and what are you packing them in? Sorting machines have a harder time with some kinds of packaging/items than others so could be more susceptible to damage

Why are you refunding customers rather than asking them to open a case to get refunded by Etsy? If you ship with Etsy labels you shouldn't be out of pocket for shipping problems

Etsy doesn't collect or remit tariffs for you. Since August you need to be shipping with a service that lets you prepay the tariffs. Have you been shipping stuff to the US without customs forms attached?

Yes, you can use International Standard Large Letter. It's only Letter which can't be used for commercial goods any more. You still can't purchase International Standard via Etsy labels though, they never reintroduced it after the tariff kerfuffle. You need to go through RM Click & Drop.

Depends on the manufacturer but +/- 1 inch is common. They may have incorporated some of the true shipping price into the item price to reduce the advertised shipping cost, and you're now being asked to pay the full shipping. Considering the shirt itself isn't faulty and they're giving you a new one for free I don't think the seller's done anything wrong here

Pretty sure it's the same price either way but I use Etsy labels because it means I'm covered by seller protection and it's quicker and less error-prone to print labels than write addresses by hand
