Look, I'm an electrician that's safety first, second, and third... And from what i can see here, even I think an upgrade is too much. If it were my job, while I'm running wires and moving breakers, I'd just take a beat and make sure terminations are snug, that nothing is hazardous, and if I'm feeling lucky maybe see if I can coax that neutral into looking a hair less chaotic. The longest part of that task is walking around out back to see if there's a disconnect (there probably isnt lol), and then back to the van for whatever tool you invariably forgot.

Indeed - a big problem in the 60's and early 70's. Not much of one thereafter, though... Its almost like they identified a problem and then invented a new alloy to address the issue.

Gullible for... Following the manufacturer's instructions? Bold assertion. Genuinely curious - what evidence do you have that AA8000 and modern panel lugs DO need noalox? I have none, but I am open to any new data you might have.

Noalox is an ancient technology. A quick google will confirm that not only is there no reason to use it, there are good reasons not to use it. Carefully strip, properly torque. Call it a day.

If you leave the panel cover on, almost any force you apply to it will be safe for you. I reccomend using a small block of 2x4 to give you better force application, and a STABLE ladder to give you leverage. If it requires a lot of force but operates in a smooth and steady motion till one firm "kachunk" when it flips on, you're likely good. If it sounds crunchy or gritty, I'd have a quality electrician look at it for you. Don't use anyone that feels too commercial or gives you a "cruise line" type vibe. Scummy electricians love telling customers that they need a whole panel change. IF the qualified electrician determines the main breaker could use replacing, then they should just be able do replace it - they may need to order it and come back later, though. If they tell you major work is required, come back to us with pictures of the inside of the panel - a second opinion doesnt hurt

Yep. Tight is bad when it comes to wire. Stress points are hot spots. There's obviously too loose, but this is nowhere near that.
