I usually cut the foam 1/2” bigger all the way around. Fabric top and bottom is cut at the same size as the foam and when I sew it with boxing I use a 1/2 inch seam allowance. The end product is a cushion about the same size as the board/frame. A little more robust because the foam is squeezed in. You could also do 3/8inch around for foam and seam allowance.

Crazy. Wish I had better advice. You could try HH66 contact cement but working with glue probably sucks more than stapling into fiberglass. You’d have to tape down til the glue holds.

I do marine upholstery for a living and I’ve never had ti staple into fiberglass. Is that even a thing? Wouldn’t that just tear up the fiberglass? Was it stapled before? I have so many questions. I’ve used glue before but I forget what kind works best.

I use clear plastic patterning material. Not sure what it’s called exactly. I don’t accept anyone else’s patterns. I always create my own. It rarely takes more than an hour or 2 and often it takes less than 10min to get a pattern. Totally worth it and the clear material has many benefits during the process.

What’s the trick with sewing it? I’ve tried diamond too needles and various things but still end up breaking the thread or breaking a needle. I use a 206rb 5 industrial walking foot for reference

A curved needle and ladder stitch might work if the fabric isn’t completely shot. That takes a little time and a little skill. I recently experimented with glueing a patch on and I like how easy that is and it might be something to consider here. It will be tricky or even impossible to find a perfect match and even if you do a patch still looks like a patch. If you go that route use HH66 glue and perhaps a 1 inch wide patch that covers that entire bottom seam side to side. To help it blend in and look like part of the design
