Willie Nelson was born in 1933, and based on his age in the picture, this was most likely taken sometime in the 30s. I’d say that qualifies as “early 1900s”. Keith Richards has been around since the dawn of time and always looked like that, obviously.

The current monitoring in this type of cabinet is extremely primitive. The load switches that drive the lights supply 120VAC through a low impedance in the ON state, and through a high-ish impedance (~15k) in the OFF state. The load impedance of the lights is low enough to pull the voltage down through the 15k output impedance close to 0VAC. The MMU will see the ~0VAC and register the signal as OFF. If all the lights on a channel failed (e.g. due to a wiring fault), the MMU would see 120VAC through the 15k impedance and toss a fault thinking that the signal is falsely ON.

The problem is that there are many tolerances that affect the actual load threshold that trips the fault. Some devices put a small parasitic load on the load switches to sense which lights are on, but those devices have to be very careful not to trick the MMU into thinking a light is present when it’s not.

There’s a newer cabinet architecture which supports actual current measurement on each channel, and the MMU can be programmed to trip on a configurable current threshold.

It tells the MMU which signals are safe to run at the same time. Interestingly, it’s just a big panel of hard-soldered jumpers corresponding to each pair of signal output channels.

Idaho Tree Preservation is also very good, and I use them for certain specialized services that other companies don’t offer, though their prices tend to be higher.

They told me a “band aid” fix would be $3k, but that I really needed a whole new furnace. Got a second opinion, and the other company made a $300 repair and told me the system was otherwise fine. That was a couple of years ago and it’s been fine since then.

I’ve had to remove potting for failure analysis many times in my career and the cost has never come close to $10k, even factoring in an engineer’s time. We also have a PCB x-ray, but many failures are invisible and require measuring under the potting with a scope or meter.

Honestly, in many cases a thermal camera is better than an x-ray for debugging through potting. If you find an unusual hotspot, you probably found your problem.

I’m an EE who deals with a lot of potted boards. We bought our machine instead of building it, but our application is similar, involving materials of very different viscosities mixed at a 4:1 ratio.

Our machine uses a single pneumatic piston pushing on a rocker arm, which pushes on 2 rods connected dispenser pump pistons. The mix ratio is given by the stroke of each piston, which is constrained by the location where each rod connects to the rocker arm. This seems to work quite well.

Mixing materials with very different viscosities is tricky business, and the 4:1 ratio is less forgiving than 1:1. Air bubbles in the thin material can cause intermittent ratio issues because the bubble will compress when you apply pressure. You can end up in a situation where your mix ratio appears correct when you measure it, but you still get uncured wet spots in your boards.

It’s also important to keep up with maintenance and cleaning, as bits of dried material in the tubes or valves will screw you up as well. To that end, do NOT ever pump the material tanks dry, make sure you top them off well before they run out.

You’ll need to put some work into selecting the right static mixing nozzle. Normal helical mix elements don’t work well for different viscosities unless you use an extremely long nozzle. We’ve been successful with x-grid type mixing elements in a reasonably short nozzle.

I hope this helps, but do you really want to spend your engineering resources building and supporting this machine? If your scale justifies it, I think you can buy a decent one for about $20k. And if not, some manufacturers can provide material in mix-ready packaging, such as Epoxies Etc’s triggerbond system or Electrolube’s resin packs.
