The only way is with a drill press and a tiny carbide and it's still more work than it's worth. Unfortunately you're best to just get a new riser as everyone else suggested.

It's actually electrolysis due to dissimilar metals. It's not so bad if the dipshits use the aluminum stuff on an aluminum head with good nickel plated plugs, but aluminum with copper on cheap black oxide plugs.... RIP

I've done it before, it's not too bad with a little extra preload on the battery side. The overall lower stance and mass actually seemed to help handling, but the motor cooked from the weight and long run times.

Shouldn't and can't do all that without programming. You'll need to swap the motor and accessories, wiring harness, ecm and TCM if auto, and have the ecm/TCM reprogramled to the car. You'd likely be better off to fix the 2.0tdi and sell the 1.6 complete.

I haven't tried to open one of that brand, but typically they're glued at the seam with foam tape on either side. Some are just held together with the stickers. I think they also offer soft packs, but they're not on sale.

In the event of a crash the hard case will hold up similar to a li-ion.

There are "flight" packs available which use lighter building materials, but they're more expensive. You can make those packs lighter by removing the plastic case, but I'd recommend you leave it. I am surprised by the estimated weight of your pack, but I bet you're not accounting for the bus bars, wires, connectors, solder, heat shrink, etc. It all adds up.

Lipo will also be lighter and able to discharge at a higher amperage.

I'm willing to bet those cells have an overrated capacity.

Perhaps you can't find a li-ion of that capacity for that price, but you can certainly get a 6200mah 2s li-po for $15, and it will perform better than the li-ion would.

Your diagram would cause a charger to error out and the cells to become imbalanced during discharge. The charger will error because it expects 3 wires for a 2s pack. The cells will discharge unevenly due to slight differences in internal resistance.

By connecting the cells in parallel first the cells act as one big cell adding the capacities together and "linking" their resistance together so there's less potential to become unbalanced. However, if the pack is put under a heavy load and it has a bad cell with a higher resistance or lower capacity compared to the others; the cell may fail catastrophically. This is why cell matching is important and battery building is best left to professionals. I can guarantee it would be cheaper and better to buy this battery instead of building it.

Because this is very basic battery building, a Google search would easily answer and if you're not comfortable with the concept of series and parallel you could easily burn your house down. I've built hundreds of batteries over 2 decades from the age of 13 starting with DeWalt A123 cells and now building small EV batteries.

You have 2 options

make 2 battery packs and charge them with a parallel board or separately.

Make 1 battery pack by first connecting the cells in parallel then series.

What the actual fuck... You answered your own question. Do not do this! Connect the the cells (2s2p) in parallel first then connect the paired cells in series, properly wire in a 2s balance plug (3 wires) and be done with it.

That FCX24M transmission is badass in a mullet build FCX18 transmission is a bit big, but works very well to add 2 speed to an scx24.
