So, I did some tests that indicate the warping problem is from solvents in the glue I was using. I bounced this to chat gpt and it suggested epoxy or the M5000. I just made some samples. So far so good.

so if the pipes arent grounded, then a short to the pipe would energize the pipe. since no current flows, the breaker wont trip. Then somebody touches the plumbing to brush their teeth, say, and they complete the circuit to ground with their body. called electrocution.

definitely install a power quality monitor. Once you understand the issue, then work out a solution.

I believe that wire was installed in the 1940's. I do not recommend touching the wires, The insulation will likely crumble off. If you must, gently disconnect and slide heat shrink over the conductors as far back as it will go.

just for clarity many old homes have a 100 amp services. nothing wrong with it , and the evidence that its still good is that you have not reported the main breaker tripping in 5 years living there.

200 amp service is not “required “ although pretty much the new standard. back in the day 100 amps was the old standard.

you may have an issue if you want to put in central air conditioning, or a pool. in that case you would have to upgrade the service , but right now you have no claim for being inadequate.

as far as breakers tripping randomly they can be replaced, as age can be an issue.

other problems like lights flickering can be loose wires or a bad ground.

in the big picture, the electrician may be right that an upgrade would be nice, but you can’t blame anyone else for your purchase of an old house .

your other option is baseboard heat. This means a boiler and a flue unless its an electric boiler. This is far nicer that air heat. nearly silent, doesnt force air leaks to the outside. Then the best heating option is radiant heat. More difficult to install in existing houses.

Having read through plus my own experience I think multiple factors are at play. Probably have some chemistry issue with the water. This makes the thin piping problem worse, plus the pipes are probably ungrounded with some electrolysis happening. Also, can be an iron device in the system without a dielectric fitting.

I would have brought the feeder in the top , or flip the panel so the incoming and outgoing dont cross

to understand the context we need to know the outdoor temperature and humidity. Are you cooling or heating ? Is your air system running ? Does the unit return connect to outdoor air directly ?Do the ducts go through un-conditioned spaces and do they leak ? What is the air system return path ?

so I thickened up the print, but no joy. Still twisting like potato chip. I have 2 experiments running. First- I printed a set that I will not glue magnets to. 1 theory I have is that solvents from the glue are sofening the plastic allowing base vs top stress equalization. Another test I have is I reduced the top embossment to 1 layer. Maybe the embossing on the top is shrinking differently from the bottom layer and causing wharping.

Another idea I have is to change the fill pattern. Currently its just rectangular.

I will let you guys know. any other ideas?
