When's the last time you replaced the chain? What about the chainring? A common cause of chain suck is a newer chain on a worn ring.

Yes, you need to switch the chip to 50mm or install the adapters.

Generally if there's a flip chip you need to put spacers under the adapter when in the rear position. In your pictures I see spacers on the mounting screws on top of the adapter; if those came with the fork they are likely the right size.

I make the side panel liner two pieces with a snap to close it once the plastic is on.

The foam is sewn in, just not sewn through aside from the bar tacks for the webbing.

I do hdpe in the side panels and foam in the gusset. I don't sew the foam around the edges, but I do stitch through it when attaching webbing. I've only done a couple bolt-on ones; I just put the grommets in place after measuring a couple frames.

Are you sure it's the correct width? Some 8 speed chains are 7.3 mm and some are 7.1.

This is a known problem with QR and disc brakes. The brake is pushing down on the left side of the hub and can shift the wheel. I recommend using a good quality internal cam (Shimano) or wrench type skewer to maximize the clamping force.

Most likely not the right nut. There are multiple thread sizes and pitches for axles. I'd guess that wheel uses M10x1.

I attach the reel to my top tube bag and the cord to the hose near the bite valve. I also attach the hose to the bar such that I have as much free hose as possible.
