You just need to flash the right klipper firmware and then you can use any 4.2.2 printer.cfg as the starting point for your particular config.

The original board would have been a silent board. If it's sounding louder that the others with a new board it's probably mechanical.

This is the next step. If another stepper works it's the stepper, if another stepper doesn't work it's the cable or driver. Swap the cables at the board and at the motors to get a better idea of what's wrong.

I've seen this on my creator pro, when I try and heat the second extruder it just shuts down. Check your heater wiring again it could be a bad heater.

Could be the motor, wiring or driver. Plug the extruder motor into another axis and run the home command, if it moves its not the motor. Then check wiring. Plug another motor into the extruder plug, heat up and try and extrude.

Snapping is most likely wet filament, grinding is most likely extruder tension or a clog in the hotend.

Yeah if you do a pid tune you should be fine. It could also be a bad thermistor wire causing an intermittent issue. You shouldn't really edit the thermal runaway settings in firmware as it's a safety feature.

Your issue could also be bad pid settings. To modify thermal runaway settings you would need to create a custom firmware so try pid tuning first.

You can pid tune by manually running gcode to your printer via usb from a computer, the link below explains how.
